his was a very long project. We used techniques never used before! We had a combination between a 3D milling machining and, after milling, pre-assembling work with sanding to recover some lost details. It was a very long process that also needed many many people - minimum 5 guys
The process also needed lots of silicon molds and resin castings - everything for getting the original piece put together
I'll show the amount of pieces made just for one final piece (on the web cam). For the head, for example, just that piece you see on screen - the front of the head - *face* I mean, we had to produce four castings just to get a definitive piece.
Something similar happened for each individual piece for the whole figure.
There were more than 150 individual pieces in the production stage and everything got simplified a little. There was lots of teamwork
I was also needing to do a lot of interpretations about the real forms. Lucas gave us the 3D archives because 2 archives were not really fully functional for making a real figure in 3D. Since the character was a CG character on screen we had to adapt it to a real figure and re-translated to the real world so as to look really functional.
Many times we had to look for more information — more than what LucasFilm sent us just because many pieces were not shown properly from the archive. We were always asking for more updates from Sideshow. Truth to be said, we made the Grievous piece at the same time LucasFilm was making their own
First we started with the project last year in 2004 but we had to quit because there was not enough information for us — no archives or pictures — nothing. So we simply had to quit and then we started it all again a couple of months later.
In total, it took 4 months of full time work to complete the original.
